Acrylic or Polycarbonate? How to Choose the Right Plastic for Your Project

Every fabrication project lives or dies by a decision made right at the start: which plastic to use. Get it right and the rest of the job tends to fall into place. The material cuts cleanly, holds its finish and does exactly what it needs to for years. Get it wrong and you can end up with a display that yellows in a shop window or a machine guard that cracks on the first knock.

The difficulty is that acrylic and polycarbonate are often talked about as if they are interchangeable, when in practice they solve quite different problems. The best choice for a jewellery display is rarely the best choice for a factory guard. This guide sets out what each material is genuinely good at, and how to narrow the field before a single sheet is cut.

Acrylic (Perspex): The all-rounder for anything on show

If a project needs to look sharp, acrylic is usually the first material worth considering. It transmits around 92 per cent of light, which makes it clearer than standard glass, and it takes a beautifully crisp polished edge. It is rigid, holds colour well and stands up to sunlight and weather without yellowing, so it works indoors and out.

Acrylic is also a pleasure to fabricate. It laser cuts with a clean, flame-polished edge, bonds into almost invisible joints and buffs to an optical shine. That combination is why it is the standard choice for retail and exhibition displays, signage, and the kind of museum-grade showcases where the case must not distract from the object inside it. Perspex remains the best-known brand of acrylic, available in a wide range of thicknesses, colours and finishes.

The trade-off is brittleness. Acrylic is harder and more scratch-resistant than most plastics, but it can crack or shatter under a sharp impact. For a display, a light fitting or a piece of furniture, that is rarely an issue. For anything likely to take a beating, it is worth looking at the next option.

Polycarbonate: When it has to take a hit

Polycarbonate is the material to reach for when strength matters more than a flawless finish. It is many times more impact-resistant than glass and will flex rather than shatter, which is why it turns up in safety glazing, security screens, protective barriers and machine guards. If a part needs to survive knocks, keep people safe, or simply refuse to break, polycarbonate earns its place.

That toughness comes with compromises. Polycarbonate scratches more easily than acrylic, does not polish to quite the same clarity, and needs a UV-stable grade to avoid yellowing outdoors over time. It is a stronger material, but acrylic is often the better pick when appearance is the priority and the part is not at risk of a heavy impact. Weighing those two against each other is one of the most common conversations we have at the design stage.

Recycled and lower-impact options

Sustainability is increasingly written into project briefs, and material choice is one of the easiest places to act on it. Greencast recycled acrylic is made entirely from recycled acrylic, yet keeps the same optical, thermal and mechanical properties as standard sheet. It can be recycled again and again without losing quality, and it is available in clears, opals, colours and frosts. For a client who wants the look and performance of acrylic with a lower environmental footprint, it is a straightforward swap rather than a compromise.

A few specialists worth knowing

Beyond acrylic and polycarbonate, a handful of materials solve specific problems. PETG is tough and food-safe, and it thermoforms readily, which makes it well suited to vacuum-formed packaging and guards with curves. HDPE and nylon are engineering plastics, chosen for chemical resistance and wear rather than looks, and they suit functional components far more than anything on display. These are less common requests, but knowing they exist means a project is never forced into the wrong material.

How the part will be made matters as much as the material

Choosing a plastic is only half the decision. How that plastic will be cut, bent, bonded and finished feeds straight back into which grade you should specify. Cast acrylic, for example, laser cuts and polishes better than the cheaper extruded version, so the right grade depends on how the piece will be worked. Some materials bend cold, others need to be heated and moulded, and certain grades bond far more cleanly than others.

This is where an experienced fabricator saves you time and money. Bringing one in at the design stage, rather than once the drawings are finalised, means the material, the method and the finish are all considered together. It is the difference between a part that is possible and a part that is practical, affordable and built to last.

How to narrow it down

Before you commit to a material, it helps to answer a few plain questions:

  1. Will the piece live indoors or outdoors, and does it need to resist sunlight and weather?
  2. Does it need to be optically clear, or is colour and durability more important than transparency?
  3. Is it likely to be knocked, or does it need to stay safe if it is struck?
  4. What are the budget and the quantity, and how will the piece be finished and joined?

The answers usually point to one sensible material rather than the other, which makes the next conversation with your fabricator far more productive.

Material selection rewards a bit of expert input. A quick discussion at the outset can steer you away from a costly mistake and towards the option that suits your project, your budget and your timescale.
